EV Charging Connector Mechanical Endurance Tester: Plug & Endurance Test Guide

EV Charging Connector Mechanical Endurance Tester: Plug & Endurance Test Guide

2026-10-31

Electric vehicle charging interfaces, industrial plugs, sockets and couplers are core electrical accessories that frequently undergo plugging and unplugging during daily use. While these components must deliver stable electrical connection, they also need to withstand repeated mechanical friction, electrical load and thermal stress over long-term operation. If the plugging structure wears out prematurely, it will bring risks such as poor contact, overheating and circuit failure. So how can manufacturers verify whether charging guns and industrial plugs can maintain reliable performance after thousands of mating cycles? The widely adopted solution is mechanical endurance testing in accordance with IEC 62196 series standards, which assesses the endurance performance of connectors under standardized laboratory conditions. In this article, we will introduce the basic principles of this endurance test machine, its applicable standards, core functions, and explore how the vehicle connector and plug mechanical endurance test machine supports reliability verification for charging connectors and plugs.

What Is the Vehicle Connector and Plug Mechanical Endurance Test?

The mechanical endurance test for vehicle connectors and plugs is a reliability test specified for electrical couplers such as EV charging interfaces. During the test, the equipment drives the sample to complete repeated insertion and withdrawal cycles under preset conditions. The tester monitors the working status of the sample during the whole test, checking whether excessive wear or other harmful defects occur after cyclic operation, and whether the sample can withstand mechanical, electrical and thermal stress under normal working conditions. Based on different test purposes, the test covers two main test contents: breaking capacity test and normal operation test. The common applicable standards and clauses include: IEC 62196-3:2026 clause 22 and 23 IEC 62196-1:2025 clause 22, 23, figure 19, table 12 and table 13

These standard requirements help manufacturers and third-party labs judge the service life and reliability of charging guns and industrial plugs. However, it should be noted that passing this endurance test does not equal a full assessment of the product’s performance under all real complex working conditions.

Normal Operation Test vs Breaking Capacity Test: What Is the Difference?

Test purpose and test setup are the key differences between the two test modes.

Normal Operation Test

In the normal operation test, the charging connector sample is fixed on the fixture, and the servo system drives the linear plug-and-pull movement according to the preset speed, stroke and cycle times. This test simulates the daily repeated plugging and unplugging action of charging guns and industrial plugs, to verify whether the connector can keep stable performance after long-term cyclic use.

Breaking Capacity Test

For the breaking capacity test, an external load can be connected to the equipment. The test will simulate the condition of making and breaking current during plugging. The standard requires the electrical contact conduction time to be controlled between 2s ~ 4s. The equipment can preset the power on/off time, and support circuit break alarm and record the tripping times once the load is connected.

Core Parameters & Optional Functions

The configuration of the machine determines the test conditions it can realize, matching different standard requirements.

  • Plug & withdrawal rate: 0~10 times/min programmable (3.75 cycles/min, 7.5 strokes/min)
  • Test stroke: 0~150mm adjustable; the distance between test plug and socket ≥50mm
  • Test speed: 0~1100mm/s, directly set on touch screen
  • Cycle times: 0~999999 times preset, auto stop when reaching the set value
  • Force monitoring: Built-in 50kg force sensor, real-time force value monitoring, output force-time curve, record max insertion & extraction force, range 0~500N

Besides the basic plug-pull endurance function, this machine also has several extended test modules for IEC standard requirements:

  1. Automatic flipping mechanism: The charging gun clamp can flip 90°, and the flip holding time can be set from 0~600s arbitrarily.
  2. Locking device simulation: It can automatically press the mechanical locking structure of the connector to restore the actual locking working state.
  3. Solution tank for wetting test: Equipped with one solution tank, compatible with the salt, dust and water simulated solution specified in IEC 62196-1:2022 clause 23.3.2. The dipping times, dipping duration, drying time, plug-pull cycles can all be programmed. (Note: The test solution needs to be prepared by users themselves.)
  4. Interlock auxiliary cylinder: The auxiliary cylinder controls the opening and closing of the switch interlocking mechanism of the charging gun.
What Are the Structure and Working Environment Requirements?

SNQC1005 adopts an integrated frame structure. The power system is composed of servo motor, precision ball screw and synchronous belt transmission. It is equipped with Mitsubishi PLC intelligent control system, 7-inch color HMI touch screen for parameter setting and data display. The fixture is X/Y/Z three-dimensional adjustable universal clamp, compatible with GB, US, EU standard AC & DC charging interfaces.

  • Power supply: AC220V±10% / 50-60Hz, 2Kw

  • External load matching: Can work with SN2217-480V250A load box for breaking capacity test
Which Industries Need Connector Mechanical Endurance Testing?

This test is essential for products that rely on frequent pluggable electrical interfaces and are at risk of contact failure after repeated mating. Typical application scenarios include:

  • New energy vehicle industry: AC & DC charging guns, vehicle charging sockets, charging pile connectors
  • Industrial electrical industry: Industrial plugs, socket-outlets and power couplers
  • Connector manufacturing: New product development, life cycle verification, batch quality control
  • Third-party testing laboratories: Standard compliance testing and certification testing for charging connectors

The required test items, cycle times and acceptance criteria are subject to the corresponding product standards and the actual application of the connector.
